fleece is easy to work with, you can make a blanket or cheekymama's softee blox, they are posted here under toys.

How about tie-dye layettes? I made one for my own son and had so many comments, I had to make two for preggo friends.  For my own, I just used thrift store onesies, plain white blankets, hats, booties - it doesn't matter if there is a small stain or two because the dye will cover it up - so just make sure there's no holes, and all the paint on the snaps is good (no chips or scratches).
If you knit or crochet, there are countless booties/hats patterns.
If you sew, there's bibs and cute little fleece slippers like these: http://www.poopockets.com/free/freepatterns.htm
Do you paint?  You can paint those popular wooden letters to match the nursery theme, or small canvas paintings (a 3 packs if like $3 at Walmart for canvas on cardboard), and attach ribbon to the back for a fancy wall-hanging (Pottery Barn wants almost $30 for a set of 3).
Do you stencil or silk screen? How about onesies with logos like the ones at T-Shirt Hell or Lucky Lil Devil?

Yeah, you can go to JoAnn, buy 2 pieces of Fleece, slit the edges all around and tie them together. Wa-la?

Im sure my instructions suck, but they have kits @ JoAnn.

How old is the baby? You could make him a stuffed animal, just make sure there aren't any loose parts he could swallow.

The tie-dying is an awsome idea. I saw a tie-dyed baby onesie at a concert and it was SO cute I had ti buy it and I'm only 18! (too cute to wait until a baby) hah
You could also do appliques or embroidering on some onesies. It would look gorgeous if you got a bunch of white onesies and dyed them rich colors and embroidered the baby's initials on the front.
