You have plenty of fabric there. (I always pre-wash, this way it shrinks and is much less likely to warp when I wash the finished work)I'd go ahead and just use the batting you have (because you already have it). The flannel will make a nice backing. I would use 6 or 9 inch squares. He'll love it no matter what you do.

I've seen patterns for serged baby quilts that are backing, batting and strips all serged at once so when your done it's quilted and backed, ready for binding.

A small test project is a great idea.

I just buy the pre-made satin blanket binding. No raw edges, and no ironing. I wouldn't know how easy/tricky it'd be to make your own.

If you machine applique it, you won't need seam allowances. Just use a iron-on applique adhesive (like wonder-under), and machine satin stitch(short zig-zag)around it. I think the artwork will translate to fabric well.

(the same loopy thing happened to me once while working on a project for my kids' school auction. I wanted to set it all on fire. Then, it turned out the thread was put on wrong. poo.) Tongue
